Additive manufacturing (AM) processes are gaining more and more attention from many industrial fields, mainly because they are revolutionizing the components’ designs and production lines. The complete industrialization of these processes has to be supported by the full understanding of correlation between AM building conditions and the final materials’ properties. Another critical aspect is that nowadays only a reduced number of materials processable by AM are available on the market. It is, therefore, fundamental to widen the materials’ portfolio, and to study and develop new materials that can take advantage of these unique building processes.

Additive manufacturing (AM) methods have grown and evolved rapidly in recent years. AM for polymers is an exciting field and has great potential in transformative and translational research in many fields, such as biomedical, aerospace, and even electronics. Current methods for polymer AM include material extrusion, material jetting, vat polymerisation, and powder bed fusion. With the promise of more applications, detailed understanding of AM—from the processability of the feedstock to the relationship between the process–structure–properties of AM parts—has become more critical. More research work is needed in material development to widen the choice of materials for polymer additive manufacturing. Modelling and simulations of the process will allow the prediction of microstructures and mechanical properties of the fabricated parts while complementing the understanding of the physical phenomena that occurs during the AM processes. In this book, state-of-the-art reviews and current research are collated, which focus on the process–structure–properties relationships in polymer additive manufacturing.

The Boydston group has become increasingly interested in the chemical characterization and development of additive manufacturing (AM) processes. This dissertation will discuss the development of novel materials and methods for melt material extrusion and vat photopolymerization. Incorporation of stimuli-responsive and functional materials, primarily mechanoresponsive materials, has been a primary objective. Progress toward this goal presented within includes the development of novel low viscosity elastomer photoresins and the development of a color quantification method to measure activation in mechanochromic systems. Another primary focus has been to apply our understanding of the underlying chemical processes involved in AM to enhance our control of network formation and composition in printed structures. Some of the research presented herein focuses on control of network formation through simple variations in light intensity during vat photopolymerization of acrylate photoresins. We used this grayscale printing method to vary the stiffness within the printed object in graded and heterogeneous patterns. We also used this control over mechanical properties in printed acrylate structures to control stress and strain distributions, shifting the location of failure. The drive to expand the range of accessible materials and mechanical properties in vat photopolymerization led to the development of a novel multimaterial printing method discussed herein. Multimaterial Actinic Spatial Control (MASC) AM utilizes a mixed-component photoresin comprised of monomers that polymerize through two orthogonal polymerization mechanisms. Wavelength-selective control over photoinitiator absorption results in spatial control over which materials polymerize in all three axes of printing. This control was used to printed structures with an order of magnitude larger difference in mechanical properties than single resin systems. MASC AM was used create lattice frameworks with composition-induced mechanical anisotropy as well as printed structures with swelling-induced actuation for 4D printing applications. Ultimately, these developments provide examples of a two-fold outlook on advancing AM as field. Utilizing macroscopic changes in geometry, AM can be used to achieve, vary, and enhance chemical transformations in ways not previously possible. Through development of novel and controlled chemistries for AM, functional designs and materials can be advanced toward innovative applications.
